Sprinter 2.2 CDI reliability, Sprinter 2.9 CDI robustness: two diesel generations with very different weak points

On the Sprinter, the most well-documented engine failures concern the 2.2 CDI and its variants (engine codes 611987, 646984, 646986, OM646.985): accelerated EGR valve fouling, premature injector wear under heavy urban use, and — on post-2006 versions — head gasket failure under high temperatures. These symptoms — persistent black smoke, abnormal oil consumption, loss of power under load — often precede internal damage that makes the block beyond economical repair. The 2.1 CDI (engine code 651955, most recent generations up to 2018) belongs to the OM651 family, which is well known for timing chain issues when servicing has been irregular — making it essential to check the service history before any replacement.

2.7 CDI and 2.9 CDI: the older six-cylinder blocks

The 2.9 CDI (602980) and 2.7 CDI (612981) engines cover Sprinters produced from 2000 onwards. These 6-cylinder in-line blocks are structurally more robust, but are susceptible to fouling of the ageing high-pressure injection circuit and to turbo leaks on high-mileage units. Replacement requires a bare engine: ancillaries (turbo, alternator, starter motor) remain those of the vehicle.

Identify your engine code precisely before ordering

The commercial designation alone is not enough: a Sprinter badged as a 2.2 CDI can carry four different engine codes depending on the year of manufacture and the power output. A 646984 and a 646986 are not mechanically interchangeable without verification. The engine code is stamped on the block, usually visible beneath the plastic cover or on the vehicle registration document (section D2). Two replacement options are available depending on the condition of the original block: exchange with a reconditioned engine, or rebuilding the customer's own engine, which is returned once restored.
