Over this nearly twenty-year period, the Hyundai range covers eleven models — i10, i20, i30, i40, ix20, ix35, Kona, Tucson, Santa Fe, Trajet and Coupé — with exclusively 5- or 6-speed manual gearboxes, in both diesel and petrol. The primary factor that determines the choice between exchange and rebuilding your own unit is not the model but the availability of a reconditioned core: certain references, particularly on older engines such as the D4EA (2.0 CRDi, first-generation Tucson and Santa Fe) or the G4GR (Coupé), are rarely found in circulation. When the exchanged unit is difficult to source, entrusting your own gearbox for reconditioning and having it returned afterwards is often the most practical solution.

Engine Codes: The Only Reliable Identification Reference

Hyundai uses fourteen engine codes across this range — from D3FA (1.1 CRDi, i10) to D4HA (1.7 CRDi, i30 and i40), including G3LC and G3LF (1.0 T-GDI, recent Kona and i20). However, the same engine capacity can be paired with incompatible gearboxes depending on the year and model: the 1.6 CRDi covers both the D4FB (i30, ix35, Tucson) and the D4FD (Tucson III), whose synchro hubs, shafts and gearbox lengths differ. Engine capacity alone is not enough; the engine code stamped on the block, combined with the year of first registration, is the only reliable starting point for identifying the exact reference.

Common Symptoms on Hyundai Diesel Gearboxes

Manual gearboxes paired with CRDi units (D4FB, D4HA, D4FD) are known for premature output bearing wear and stiff gear changes when cold, which are often mistaken for a clutch problem. On second-generation diesel i30 models, gearbox noise in 3rd and 4th gear under load is a recurring symptom that most commonly points to deteriorating synchromesh rings. If these warning signs are ignored, they accelerate selector damage and widen the scope of parts that need replacing.
