From the original 1.9 dCi to the late-production 2.0 dCi: four engine variants, one 6-speed manual gearbox

The Primastar spans twelve years of production, from 2002 to 2014, with a diesel range that grew broader with each generation. The 1.9 dCi (engine codes F9Q760 and F9Q762) was fitted to the earliest versions of the van; the 2.5 dCi (five engine codes: G9U630, G9U632, G9U720, G9U724, G9U754) arrived mid-cycle for heavier-duty use. The 2.0 dCi (M9R692, M9R780, M9R782) took over in the late-production run, while the 1.6 dCi (R9M) rounded out the range on the lighter variants. All four engine capacities were paired with a 6-speed manual gearbox, though the gearboxes themselves are not interchangeable across engine families.

Why the engine code matters more than the engine capacity when identifying the correct gearbox

The 2.5 dCi is a prime example of the pitfall: five engine codes exist within this single engine capacity, reflecting changes in power output and emissions standards over the years. Two 2.5 dCi units from different model years can therefore require entirely different gearboxes. The same logic applies to the 2.0 dCi, which has three codes. Reading the engine code — stamped on the block — is the essential first step before searching for any reference.

Known weak points by engine variant

In Primastar vans used for demanding work (refrigerated transport, loads close to the GVW), the 2.5 dCi produces higher torque than the original 1.9 dCi: the forks and synchromesh rings on the lower gears are the first components to show signs of wear. On the 1.9 dCi, stiff or refused shifts into 3rd and 4th are a tell-tale sign of a synchromesh ring at the end of its life. The 2.0 dCi, being more recent, is less well documented on this point, though gearboxes from vehicles that have exceeded 200 000 km regularly show play at the differential output.
