Bora 1.6 and 1.9 TDI: pre- and post-2000, the gearboxes that suffered most on this generation

On the Volkswagen Bora (1998–2005), the most common signs of wear affect two specific areas: difficulty or inability to engage the higher gears (4th, 5th, and even 6th on the TDI), and gear noise when cold, often linked to progressive synchromesh deterioration. On the 1.9 TDI, the higher engine torque — compared with the 1.6 — accelerates wear on the 5-speed gearbox when the vehicle has been used under load or for repeated towing. The 6-speed gearbox, available only on certain TDI engine codes, shows a different wear profile but is not free from selector fork problems on the lower gears.

1.9 TDI: five engine codes, two gearbox families — don't mix them up

The 1.9 TDI in the Bora covers five engine codes — AJM, ALH, ASZ, ATD, AXR — and they do not all use the same gearbox. Some are paired with a 5-speed manual, others with a 6-speed manual. Mixing up the two families when ordering is the most common mistake: the gearbox reference depends on the engine code stamped on the block, not simply on the engine capacity or quoted power output. The 1.6 petrol covers five engine codes — AEH, AKL, APF, AVU, BFQ — all paired with a 5-speed manual, but the gearbox references (including DUU, DNZ, DLP) vary according to the engine code. Wear symptoms here are less related to torque than to mileage: stiff engagement in 1st and 2nd when cold, and oil leaks from the selector shaft seal. On a vehicle approaching or exceeding 200 000 km, replacing the gearbox is often a more sensible solution than an isolated synchromesh repair.
