Transporter T4 to T6: gearboxes under constant strain, from 1990 to 2019

Over nearly thirty years of Transporter production, gearboxes have been subjected to stresses that few light commercial vehicles impose: heavy loads, repeated starts, and long distances. The symptoms that most commonly lead to replacement are stiff or impossible gear changes when cold, bearing noise under load, oil leaks from the gearbox casing, and — on the T6's 7-speed DSG versions — juddering at low speed. On the T4's 5-speed manual gearboxes (2.4 TDI and 2.5 petrol units, 1990–2003), failure typically originates from the output bearing and the 3rd/4th gear fork, weakened by repeated loading. On the T5 (2003–2015), the 6-speed manuals fitted to the 2.5 TDI show premature differential wear when the vehicle is used fully laden at high engine speeds.

Diesel, petrol, DSG: three gearbox families in this range

The collection covers eight distinct engine variants. Diesel accounts for the vast majority of demand: 2.0 TDI, 2.5 TDI, 1.9 TDI and 2.4 TDI make up almost all requests. Engine codes are essential for identifying the correct gearbox: the 2.0 TDI alone covers eight codes (CAAA, CAAB, CAAC, CFCA, CXFA, CXGA, CXHA, DJKA) and can take a 5-speed manual, a 6-speed manual, or a 7-speed DSG depending on the year and configuration. The 2.5 TDI (AXD, AXE, BNZ, BPC) is also available in 5- and 6-speed variants, with a generational boundary that must not be overlooked. On the petrol side, the 1.4 TSI (code CJKB) takes a 7-speed DSG; the 2.0 TSI (CJKB) a 6-speed manual; the older 2.5 petrol units (AAF, ACU, AET, AEU) and 2.0 (AXA, CJKA) are fitted with 5-speed manuals. The 7-speed DSG units in this collection are supplied without the mechatronic unit.

Identifying the right gearbox: engine code takes priority over engine capacity

A common mistake with this model is to search by engine capacity rather than engine code. Two Transporter 2.0 TDI vehicles from the same year can carry incompatible gearboxes depending on their engine code. The engine code, stamped on the block, is the only reliable starting point for cross-referencing the engine variant, the axle ratio, and the gearbox mountings. Rebuilding of the original unit is also available for trade customers wishing to retain their own unit.
