2 engine codes, one 5-speed manual gearbox: what the failures of the 2.8 HDi Boxer reveal

On the Boxer 2.8 HDi from 2002 to 2006, two engine codes exist side by side: 8140.43S (Sofim block, Iveco in origin) and F28DTCR (a block shared with certain versions of the PSA/Fiat range). Both drive a 5-speed manual gearbox, but the casings, internal ratios and mounting interfaces differ depending on the engine code — a reference taken from the wrong engine code will not fit. The starting point is therefore always the engine code, not the year or the power output.

Known weak points and symptoms that lead to replacement

On these gearboxes subjected to heavy commercial use, the most common failures affect the lower-gear synchromesh rings (difficult cold shifts in 1st and 2nd, crunching on downchanges) and the input shaft bearings (increasing humming noise, vibrations felt through the gear lever). Excessive play at the gearbox output — often mistaken for a failing driveshaft — can also indicate advanced wear of the internal differential. These progressive symptoms make early diagnosis difficult: the gearbox continues to function for several thousand kilometres before seizing completely, which worsens the secondary damage.

Rebuilding your own unit or exchange: what it means in practice

Two reconditioning options are available for this application. If your gearbox has a localised failure but a sound casing, rebuilding the unit itself allows you to retain the adaptation history to the engine and avoids any reference compatibility issues. Exchange is the right choice when the gearbox is too badly damaged to be salvaged, or when vehicle downtime needs to be kept to a minimum.
